Any tears in the carb boot..??..spray some flammable liquid(brake cleaner) around the boot while idling,if there is a problem there the rpm's will pick up.

Is the bracket attached to the carb that bolts to the body intact..??..I had that bracket break once,didnt think it was that important,chased my tail for a while,had that bracket welded,and was fine after.

No luck on the brake fluid. I loosened the bracket arms and tried running it with it off as well as with bolts loose. No difference. The bracket seems to be fine.

Did the carb rebuild include a new needle, seat and o-ring?

Yes. I replaced all three as well as gaskets etc... cleaned it really well with mineral spirits. I am at a loss of ideas.

I went in today for a second carb clean. All looks good.
Changed fuel filter (again)
Tested fuel pump and inspected the inside
Cleaned out fuel tank
Changed all fuses
Inspected all lines inside and out
New plug, air filter

Do any electrical components dictate fuel flow? Aside from that I am completely puzzled. Somebody out there must know my pain...lol

I don't believe electronics control fuel flow since its driven by vacuum from the airbox.

Well since you're familiar with worn down cams you could do a quick check of their condition.

There are a couple pretty expert guys on here and I know of one (OPT -old polaris tech) over at ATVConnection. He helps lots of folks figure the more complex stuff out. Just post under polaris section (either Expert or regular but not both) and call him out in your title, like Help OPT with ...

had same problem did all that even replaced boot then someone told me to pull the donut gasket off front and look at donut...it was pretty soft replaced it for 7.00 and runs great no more backfiring at all hope this helps..

your exhaust pipe where it bolts to the manifold there is just springs that hold to pipe on quick fix take all springs off and pipe should be lose on the flanged end of pipe is a gasket (donut)

CLICK ON ENGINE EXHAUST you have two gaskets there one where I said and the other one is on front of muffler I would just replace both of them..do a cross reference and pick up at NAPA of parts America
