I would check the wires running to the hub. easy way to check is to unplug the connector to that wheel / hub. Just to be sure you do not have power continuously running to that wheel when you have 4x4 turned off. And make sure you have the proper amount of oil in the hubs.

next culprit is usually the armature plate, this plate can be permanently magnetized over time once it is wore down. I always replace this if I'm opening up the front 4x4 system. very cheap part to replace.

Only thing left is the Hilliard clutch itself. It's possible that the rollers are sticking. you can check this by moving the rollers around and feel for bind spots. The spring that runs around the clutch / rollers is also super sensitive. If you removed this spring during your repair, there is a chance that is has been stretched beyond use.

One more thing...

You also need to be sure to have the axle nut set to the right torque specs.

For the last couple of months I've gone through all of the wire connections under the front cowling with dielectric greese. Still didn't correct the right front wheel from being interminted. I change out the hub fluid once a year, two weeks ago took apart the front hubs, cleaned and put them back together and fresh fluid, still same problem. THEN, wire connection at the AW drive switch, some more dielectric greese, and sha-sam, 4 wheel drive, bring on the mud.
