I know on my '02 Sportsman 500 6x6 I have had a problem with the light and the AWD not working 2x now. The first was a long time ago and found a broken wire (it was brown IIRC) and I cant recall if it was in the light pod or under the "hood". I had to follow the wire loom and actually had to search for it.

Seems that when the handle bars are turned it put stress right there. I just spliced the wires.

Second time it happened after several years I found my splice had slipped.

Yea chasing a bad wire is a nightmare. I just fixed a charging issue with mine. Best place to start is at the regulator. Make sure you got Voltage coming into the regulator (remember this is 3 phase AC- my machine makes about 36 volts at idle- almost 60 at 3/4 throttle). then just track each wire out of the regulator. My problem was back by the battery. The charging wire had corroded under the connector- took me 6 hours to finally discover it. Spliced a new wire (solder it, used a crimping splicer, taped it, and heat shrinked it, then gooped it up with di-electric grease- NO WAY that is going to happen again) Yea it was time consuming (and a Royal PITA) but the local shop wanted at least $300 for electrical diagnostics)
