So my wife and I bought a couple of 09 Polaris Sportsmans, a 500HO and a 400HO.

My wife keeps complaining that she is burning her ankle on the metal clutch cover on the shifter side of the 400 machine once it heats up.

Not my machine but it shows the cover.

Is there a plastic cover that can be purchased that would keep the heat away from bare ankles or has anyone fabricated some kind of heat shield for this model that can post some pics and/or material list?

That's not the clutch cover, that's the flywheel behind there. Clutches are on the other side behind the big black plastic cover. She should be wearing proper riding gear at all times. That means pants and boots that go up over the ankle. That will solve her problem and keep her safer too.
